Abstract:

Bei der Weiterentwicklung von thermisch und mechanisch hoch belasteten Bauteilen existiert ein direkter Zusammenhang zwischen dem Herstellungsprozess, der Mikrostruktur des Bauteils und den daraus resultierenden lokalen Werkstoffeigenschaften. Im Rahmen der „virtuellen Bauteilentwicklung“ kann das Bauteil bezüglich Bauteilqualität und Ausnutzung der Werkstoffeigenschaften unter dem Einfluss von Design, Herstellungsparametern und Einsatzbedingungen optimiert werden.

Das Ziel der Arbeit war die Entwicklung von Verformungs- und Lebensdauermodellen am Beispiel einer Aluminium-Silizium-Zylinderkopflegierung (AlSi7MgCu0,5 T6). Dazu sollten für die Prozesskette der „virtuellen Bauteilentwicklung“ die beiden Bausteine der Mikrostruktur und der lokalen Werkstoffeigenschaften zur Verfügung gestellt werden. Die Werkstoffbeschreibung der Zylinderkopflegierung sollte mittels phänomenologischer und konstitutiver Werkstoffmodelle erfolgen.

Die Charakterisierung der Mikrostruktur wurde unter Berücksichtigung des Herstellungsprozesses an vier repräsentativen Gefügeklassen qualitativ und quantitativ hinsichtlich des Sekundärdendritenarmabstandes (sDAS), den Primär-, Sekundär- und Ausscheidungsphasen, der Mikroporosität und des Resteutektikums durchgeführt. Bei der Beschreibung des Werkstoffverhaltens der AlSi-Gusslegierung zeigte sich, dass für die Zylinderkopflebensdauer unter praxisrelevanter Beanspruchung vor allem ein geringer sDAS und feine intermetallische Phasen von entscheidender Bedeutung sind. Daher muss der Herstellungsprozess des Zylinderkopfes an den höchst belasteten Stellen des Brennraumdachs ein geringen sDAS mit feinen intermetallischen Phasen bereitstellen. Die nadelförmigen intermetallischen Phasen sind für eine hohe Werkstoffausnutzung und lange Lebensdauer unbedingt zu vermeiden. Die Anwendung des konstitutiven Chaboche-Modells auf die vorliegende Leichtmetalllegierung erfolgte für den BR-Gefügezustand und für drei Temperaturen (RT, 140 °C und 250 °C). Dabei zeigte sich, dass die Nachrechnung der uniaxialen Kriech- und Ermüdungsexperimente bis auf die Abbildung des Kriechverhaltens bei 140 °C bei hohen Kriechspannungen und daher hohen inelastischen Anfangsdehnungen und großen Kriechdehnungen im Primärkriechbereich zufriedenstellende Ergebnisse lieferten. Die Lebensdauernachrechnung von betriebsähnlichen isothermen und anisothermen LCF- Beanspruchungen war mit einer temperaturabhängigen kritischen Schädigungsgröße mit einem Faktor von zwei möglich.

Schließlich wurden die aufgestellten phänomenologischen Werkstoffgesetze als Modul der Verformungs- und Lebensdauersimulation im Rahmen der virtuellen Bauteilentwicklung exemplarisch erprobt. Die Schnittstelle zur Gieß- und Erstarrungssimulation war der sDAS. Dadurch war es möglich, eine durchgängige Vorhersage der lokalen Erstarrungszeiten, der lokalen Gefügeparameter (sDAS) und der lokalen Werkstoffeigenschaften zu verwirklichen.

There is a direct correlation between the manufacturing process, the microstructure of the component and the resulting local material properties during the further development of thermally and mechanically highly loaded component parts. The component part can be optimized regarding quality and utilization of material under the influence of design, processing parameters and operation conditions within the scope of “virtual component development”.

The object of this paper was the development of deformation und durability models using the example of an aluminium-silicium-cylinder head alloy (AlSi7MgCu0,5 T6). Therefore the module for the microstructure and the local material properties of the line of process of the “virtual component development” should be provided. The description of the cylinder head material should be done in a phenomenological and a constitutive way.

The qualitative and quantitative characterization of the microstructure was carried out considering the manufacturing process of four representative microstructure classes with regard to the secondary dendrite arm spacing (sDAS), the primary and secondary precipitation phase, the micro porosity and the eutectic. The description of the material behaviour of the AlSi cast alloy showed, that a low sDAS and fine intermetallic phases matter most for the cylinder head life-time under practical stresses and strains. Therefore the manufacturing process has to provide this kind of microstructure at the highest loaded parts of the cylinder head. The spicular intermetallic phases have to be absolutely avoided to ensure a high utilization of material and a long component life-time. The application of the constitutive chaboche model occurred for the material structure of the combustion chamber and for three temperatures (23 °C, 140 °C and 250 °C). The recalculation of the uniaxial experiments was successful except for the reproduction of the creep behaviour at 140 °C with the high creep loads and consequentially high inelastic initial strains. The recalculation of the life-time under near-service low cycle fatigue conditions with isothermal and athermal temperature loads was possible within a scatter band of factor two, dependent on the prevailing temperature.

Finally the phenomenological material laws were tested within the context of the “virtual component development” as a deformation and life-time simulation module. Here the sDAS was the interface for the cast- and solidification simulation. Thus is was possible to realize a general prediction of the local solidification time, the local microstructure and the local material properties.
