Abstract:

Aufgrund zunehmend schärferer gesetzlicher Grenzwerte bezüglich Emissionen ist die Automobilindustrie gezwungen neue Lösungen zur Gewichtsreduktion zu finden. Eine Möglichkeit der Gewichtseinsparung stellt dabei der Einsatz unterschiedlicher Werkstoffe in der Karosserieentwicklung dar. Neue Fügetechniken, wie Halbhohlstanznieten (SPR), bieten – im Gegensatz zum konventionellen Schweißen – die Möglichkeit, verschiedene Materialien miteinander zu verbinden. Um das Leichtbaupotential komplett ausschöpfen zu können, ist es allerdings wichtig Fügeverbindungen in der simulationsgestützten Karosserieentwicklung korrekt darzustellen und zu modellieren. Da es sich sowohl bei Schweißpunkten als auch Halbhohlstanzniete um punktförmige Fügeverbindungen handelt, liegt es nahe bereits etablierte Methoden zur Lebensdauerabschätzung von Schweißpunkten für SPRs zu adaptieren. Deshalb wird die numerische Bewertung der Nietverbindungen an einem Strukturspannungsansatz entwickelt. Dabei gilt ein besonderes Augenmerk der Herausforderung das Verhalten verschiedenartiger Materialien in der Stanznietverbindung abzubilden, wofür hier Material-Wöhlerlinien eingesetzt werden. Mit den Wöhlerlinien und einer angepassten Spannungsberechnung ergibt sich eine große Abschätzungsgüte der Lebensdauer. Für die Bewertung der geklebten Verbindungen wird ebenfalls ein spannungsbasiertes Konzept verwendet. Die versagenskritische Spannung wird dabei aus FE-Modellen an zusätzlich modellierten Schalenelemente am Klebeschichtrand ausgelesen. Eine Regression durch die berechneten Spannungswerte über die jeweiligen Schwingspielzahlen bildet eine Referenz-Wöhlerlinie mit geringer Streuung. Die entwickelten Methoden werden an bauteilähnlichen Napfproben validiert und bewertet. Zusätzlich wird an hybrid gefügten Proben gezeigt, dass sich deren Lebensdauer mit rechnerisch ermittelten Beiträgen der geklebten und stanzgenieteten Verbindung abschätzen lassen.

Due to increasingly restrictive emission limits, the automotive industry is forced to find new solutions to reduce weight. One way of reducing weight is to use different materials in body development. In contrast to conventional welding, new joining techniques such as self-piercing riveting (SPR) enable an assembly of such dissimilar material combinations. But to fully exploit the lightweight potential it is important to represent and evaluate joints correctly in CAE calculations. Since both spot welds and SPRs are local circular joints, it appears reasonable to adapt and modify already established methods for spot welds to estimate the fatigue life of SPRs. Therefore, the numerical assessment of the riveted joints is developed using a structural stress approach. A major challenge here is to represent the behavior of different materials in the SPR joints. With material-specific SN curves and an adapted stress calculation, the estimated fatigue life shows a good agreement with the experimental results. The fatigue life of the adhesively bonded connections is estimated by a stress-based approach as well. The stresses from additionally modeled shell layers on the free areas of the solid adhesive elements in the finite element simulation are proposed as the main cause for the crack initiation of the adhesive layer. A regression through the calculated stress values and the fatigue life leads to the reference SN curve with a low scatter. The developed methods are validated and evaluated on component-level specimens. It is also shown that the fatigue life of the hybrid joined connections can be estimated by superposing the contributing fatigue lives of the purely SPR and purely adhesive joints.
